The Four-Plate Folder Module represents a key advancement in automated mailing equipment, designed to enhance flexibility and reliability in high-volume mail processing. Engineered to integrate seamlessly into larger systems, this module was created to streamline the production of self-mailers through efficient and adjustable folding mechanics.
I led the design and development of this system during my time in the mailing industry, focusing on adjustability, performance, and the ability to handle a wide range of paper sizes and fold configurations. Though the broader smart feeder system it was intended for was not completed during my tenure, the folder module itself was fully realized and ultimately sold to a company founded by former GBR engineers. Recognizing its value, they integrated it into their own system—demonstrating the design’s lasting impact and adaptability.

This two-part video begins with a full walkaround of the uncovered prototype, highlighting the drive system and crown pulley design that keeps the flat belts centered—even as the rollers are articulated to adjust for skewed or uneven sheet inputs. The demonstration shows how the belt-driven folding rollers can operate reliably across a range of alignment scenarios. In the second part, the folder processes a C-fold using four sheets and just two active folding plates, with deflectors in place for the remaining two, showcasing its adaptable folding configuration and smooth high-capacity performance.
